How The Stack Stacks Up: Creating A New Flare System
Turning crude oil into the numerous things that are made of crude oil, including butane, jet fuel, diesel, and gas, are all produced by what is referred to as a "fractional distillation" process. Put simply, the distillation process separates out many petroleum-based products, with every compound being a fraction of the original crude oil material.
As the oil is distilled into the various products there are vapors that also form. The first vapor that forms is a volatile gas known as methane, and because there is no other efficient way of using the methane gas, the refinery process transfers the methane for it to be burned though a flare process. When methane is burned, it turns into other materials: carbon-dioxide and water. Water is, without a doubt, a completely harmless material. Carbon dioxide is also a naturally occurring naturally in our atmosphere, and is actually a vital part of the ecology. All plant life requires carbon-dioxide for photosynthesis. And even though carbon-dioxide is thought of as a greenhouse gas and potentially harmful if it exceeds normal levels in our atmosphere, methane is a far more concerning compound that allows for potential greenhouse effects, so changing methane into carbon dioxide is a very propitious process from an environmental viewpoint.
And this is one reason why the flare stack is such a vital element of any refinery construction.
Stack construction is done through precise engineering execution. Flare systems are around 300 feet tall, as high stacks help to guarantee best dispersion; they sometimes include a steam component to cut back the unsightly presence of black smoke which often accompanies the burning process. Purge gas flows continuously, and the pilots burn nonstop, making certain that the system is always ready to complete its other important task: burning refinery gas in the event of over-pressurization. A flare stack is thus a key element to plant safety. Stacks are exposed to intense heat and extreme winds, and never-ending use, so ensuring that they are built well is vital.
And while flare stack construction is a precise job, experts in the field have made stack construction and assembly a streamlined affair. In May of 2006, trade magazine "The Future" did a piece on Flares and Stacks' involvement in the assembly of a stack at the Ultracracker petroleum plant in Texas City, TX, the US's third-largest refinery with capacity to process more than 430,000 barrels of oil every day. The stack was created in sections. Fabrication is generally done at the facility of the company expert in flare and stack components. The fabricated parts are then carried to the refinery and then, like stacking one block on top of another, it is assembled on site. Stacking the stack still involves, according to Execution Coordinator Chuck Golden, "a three-inch thick three-ring binder that spells everything out...weight calculations to the right riggings to make sure everything is in place and done right." But with cranes, some scaffolding, and most importantly with professionals who act as an effectual, safety-conscious and knowledgeable team, the sections fit like lock blocks one fitting on top of another, up into the sky, 300 feet high. Once the flare elements are installed and the tower is secured with acceptable guy wires, it is ready for service, and ready to play its part in turning crude oil into the fuels that run our lives while safeguarding the environment from derivative waste.
